Closest I've ever seen to a real robot for Cosplay was one year(for Katsucon...he used it all year long) someone made RX-78 Gundam that actually was pretty much a suit he made to climb in and roll around.
Who knows how long that thing took him.

When I was in HS some guy made a Transformer Costume out of carboard, foil, and markers. It looked half way decent for something made at home. It even transformed into a truck ( I think it was Optimus, right? ) but alas, I did not witness that part.

Crap almighty, my ex-neighbour's kid did that exact same thing. It was a box with flaps that he pulled his head and arms into, thus transforming himself into a truck the shape of a TV box, but with nice art on it.
Funny thing was, I did something like that too. I was a cereal box. I invented this highly rude sounding cereal brand and painted up a box as decent as I could, then poked holes in it and wore it. Between that, dog houses, things to jump toy cars off of, and forts, old boxes were the life blood of my creative youth.
