A Dyson Sphere, being an immobile construct that is spherical, doesn't have too much structural stress on her components compared to other large-scale engineering projects. You know, like Ringworlds(Which, of course, the Empire uses for manufacturing. AOTC ICS.).
Throw in that the Death Star has to withstand it's own acceleration.. Being an underdeveloped crack baby, you clearly don't comprehend how quickly this becomes a problem. Make an object. Scale it up by a factor of ten. It's now a thousand times heavier, but only one hundred times stronger. As you continue to spiral up in size, this only increases.
Sure, a Dyson Sphere is impressive(Especially when you make a
real one, not that ridiculous joke that Trek vomitted out). It requires material ten thousand times stronger than steel. Of course, the Death Star's engines would need to be even stronger to take the stress of acclerating at 1km/s^2.
