Some KOTOR2 questions (spoilers).

I'm this here instead of C&G as more to do with the (C-level) Canon part of the game then game Mechanics (so no discussion of what you do in the game, just pure story) And you spoil as much as you like (since I ain't gonna be able find out these things my self).

so how does Darth Nihilus "speak", what is Darth Sion's Role in the Sith Empire and who is Darth Traya?

Also what happened between KOTOR and KOTOR2 to KOTOR characters (if Revan is Male and Light side (at the end of KOTOR)?

I found these Chronicles at Gamebanshee to be very enlightening on some unexplained elements of KotOR 2.

Darth Nihilus' speech is never really explained. Considering the vast array of Force abilities exhibited by the Sith it could be anything from a from of telepathy to creating sound through Force manipulation of the air to he actually still has a mouth and just speaks a different language because he's not human.

Darth Sion is not actually part of the "true" Sith Empire, but part of the newer breed of Sith solely concerned with exterminating Jedi. He was Traya's apprentice and allied with Nihilus against Traya. During the events of the game he represents of the three Sith factions and seems to command at least several groups of Sith assassins.

As for the KoTOR characters (here's what I know):

Canderous Ordo - After Revan disappears Ordo eventually claims the Mask of the Mandalore and proclaims himself the Mandalore, devoting himself to the task of rebuilding the Mandalorian clans.

Carth Onasi - Eventually returns to the Republic and eventually becomes an admiral.

T3-M4 - continued to serve Carth (and in the Light Side Revan version Bastila) until events arrange for him to appear on the Ebon Hawk in KotOR 2.

Bastila - Unknown. If Revan is Light Side she probably died during the turbulent years following KotOR. If Revan was Dark Side she may have waited for him at the Rim when he disappeared and then again may have been slain after the Sith fell into civil war in Revan's absence.

HK-47 - Continued to serve Revan until Revan's disappearance. Continued to operate until, due to unknown events, he was disabled and his memory erased.

Jolee - Unknown again. Probably dead either Light Side or Dark Side endings when the Republic collapsed.

Juhani - Uknown again. Dark Revan probably killed Jolee and Juhani. Light Revan probably led them to the Rim and when he disappeared they were probably killed in the years that followed.

Mission & Zaalbar - Dark Revan kills Mission early. Light Revan leads Mission and Zaalbar to the Rim. They are never heard from again.

now... is Malachor V a BDZ? or just what happens when an inordinately large number of ship hulls decide to crash into a planet?

The last battle of the Mandalorian wars took place there, but supposedly it was Bao-Dur's mass shadow projector which tore up the planet. It was never fully made clear in the game.

Actually, it somehow crushed everything on and around the planet. The death screams of all those jedi and soldiers through the force caused the Exile to disconnect himself from the force.

The official website has this to say about him: "Individual Jedi begin to leave the Jedi Order, and the Jedi Watchmen of many systems, disenchanted with the endless, pointless struggles, step down and exile themselves in unknown quadrants of the galaxy, echoing the disillusionment of Jedi Master JOLEE BINDO."

Forgot something. There's nice details for the size of the "Hammerhead" cruiser of the Republic

first, it has a hangar big enough to fit the Ebon Hawk inside.

Second there good size comparison situation when Harbinger dock Peragus Minig station.

We actually got to see some of the other classes of Republic capital ships later on the game, at the second Battle of Telos and how they sem to carry hundreds and hundreds of fighters :?

IIRC at least some fighters were all ready deployed when the fleet arrived at Telos (making it seem at least those fighter had limited hyperdrive).

EDIT:BTW is there any other Republic ship classes then the "Hammerhead"-class and "penis compensation"-class (yeah I know those are probaly not official names, but just look at them...)
