The guy in question was the head of a department in ZieraCorp who appeared to be resistant to Weaver transferring engineers to work on the Turk. That and she didn't like him.
I think it would make more sense if they knew he would successfully kill the project, or something.
what makes you think Skynet would not send a Terminator to make sure that the resistance cannot use it?
A Terminator who looks exactly like a guy who lived twenty years ago, when it didn't even know what Sarah Connor looked like in T1? I'm not thinking about the why but the how.

The guy served on a sub and Skynet literally is the military in the future. Skynet may just simply have looked him up in the Pentagon database.
Anyway, Skynet also know how to sent back Vick and to make him look like Barbara's husband in Vick's chip, so this is not something unheard of.

Also, the power plant was still intact in the future, so it's not unreasonable that its employee files would be, too. Skynet didn't know what Sarah looked like because she was just some lowly waitress in LA and Skynet couldn't find a picture of her. There's no reason to assume it wouldn't know what anyone looked like pre-Judgment Day.

Its also possible that, if she was involved, Weaver might have deliberately altered the Terminator's physical appearance. We know that they know how to regrow an outer skin layer, and a good plastic surgeon has already been shown to be able to make a Terminator look like anyone they want.

That's a bit of a stretch, mehinks. It would have required Weaver to know exactly when he had talked to Cameron and Sarah, plus Weaver would need to know he told her the story. Finally, Weaver would have to make sure Sarah was right there when it happened.
All that is very uncontrollable for Weaver.

Now you know how I feel about Stark changing his avatar.
Vampire chick was replaced due to the elections and me being on a TWW DVD binge. I like this one. It has nice colors and features a very intelligent character. Don't you agree?

I had him for a long time, but then I was participating in a couple threads with someone else who had the same Dooku avatar so I switched to the Witch King. At Librium Arcana I use Rhialto, which I would use here but the image is too big.

Ratings are in and it doesn't look good - T:SCC lost another 700.000 viewers with this episode. Last episode had 6.33 million viewers, this episode had 5.49 million viewers. I'll try and find out what this means.

Why would she need to know when Greenway talked to them? Remember, fake Greenway didn't have a scar, which was what warned them about him, which indicates that whoever created the fake Greenway either didn't know about the scar or didn't know he'd spoken to anyone about it. If it was part of the plan to modify a Terminator to imitate Greenway, whether or not Greenway had spoken to Sarah and Cameron would have been irrelevant.
Anyway, Skynet also know how to sent back Vick and to make him look like Barbara's husband in Vick's chip, so this is not something unheard of.
There is no indication whatsoever that her husband was replaced by a Terminator. She simply married one.
I have a feeling that no matter how stupid she was, she'd notice her husband's radical personality shift if he was replaced, rather than starting out a certain way. Remember how Fake Greenway acted NOTHING like Greenway, and Vick acted like he was practically unable to express emotion?

He was replaced. The husband was, according to Barbara, in a "car accident" and after that he had a radical personality shift (like not sleeping, acting cold and pressuring her to finish her work, something he never had done before.
So yeah, he was replaced (faked car accident). One of the writers confirmed it iirc.

I mean how he recognized her as a terminator in the first place (in John's complex when he pulls a gun on her), and why he has such a distrust of her.
It's been implied that Cameron or a similar Terminator tortured him in that house. I just want to see what really happened.

Curious. I've watched "Vick's Chip" at least 3 times and I don't recall any mention of a car accident. Nor do any of the characters act surprised that Skynet can copy random people in that episode, whereas in this new ep they at least seem a bit confused by the switch at first. Am I just crazy?
Got a source on the writer comment?

Interestingly enough on the Season 1 DVD extras Brian Austin Green says specifically that Derek encountered 'Her. Not a robot that looks like her, but her in the future'. That and the same music that was playing in the basement was also the same music that Cameron was dancing to in The Demon Hand. Given Cameron's ability to analyze biomarkers by touch and sight it wouldn't surprise me if she was the one down there.

Bah, I didn't finish my thought before I hit submit. My theory is that they captured those soldiers to extract blood for the exoskeletons, which is why Cam was likely in the basement, given her abilities.

Well if its such a secret, then presumably the show will actually get to explaining itself sooner or later and this whole discussion will become moot. I look forward to it.
Thanks for the memory refresher on the car accident line, though I'm not sure the characters picked up on the fact he was replaced either (and man, that woman really was a bit dense). I would like very much for there to be a good explanation coming as to how they copy living people so precisely when Skynet never showed any ability like that before.
Frankly, I thought "Vick's Chip" was much more interesting and creepy if one thought of it as a model under deep cover who married the woman months or years prior and was, at least to some extent, emotionally involved in the marriage till the time came to kill her off. I mean, sure he was emotionally distant in the clips we saw, but he wasn't enough of a robot for his wife to freak out and leave. Oh well.

He didn't. The behaviour was different enough to make his "wife" want to leave the job, go to couple's counseling etc. So yeah, the imitation was barely convincing to a career woman who spent most of her time at work. As for the characters, John definitely picked up on it. Cameron herself also said that "she would not be the first human to be fooled by a machine".
Besides, he didn't exacly have a lot of contact with the outside - he never talked to anyone, nor did he have any social contacts. So there was really no opportunity for anybody to find out he was replaced beside his wife, who was more focused on he job.

Obviously my recall is less than perfect, but I saw no reason other than "omg she's married to a Terminator" for those lines. Either way she thought he was a human, i.e. he was fooled.

Point taken, but most Terminators don't seem to be able to mimick any emotion or interaction unless they've been out in the field for awhile. Fake Greenway wasn't even convincing co-workers for ten minutes. If my girlfriend (let alone a spouse) suddenly ceased feeling emotion and monotonously encouraged me to accomplish some task (even if it was after some sort of accident which left her in otherwise perfect health) I think I would consult some friends and possibly run for the hills.
BTW, these are observations, not criticisms. I can believe that the woman in question was convinced, etc., I just think my old misconception was also quite interesting because it implied a bit more depth to Vick.
