Corran constructed his lightsaber in a very short period of time. Perhaps the Force was required to help accelerate the process when having it done by hand. The traditional month-long process is probably less Force-intensive, and thus more like Luke's vision of the Light Side. (I don't have my copy of I, Jedi at the moment, so I can't check to see if Luke mentioned which method he used at Obi-Wan's place.)

"Megajoule" range is 1e6 joules (1 MJ) or more, but less than 1e9 joules (1 GJ). the midpoint for that range would be 500 MJ (with a plus/minus variance of maybe 100 or so MJ), High end would be (at least) greater than 500-600 MJ but less than 1 GJ. You're correct. My point would be that lightsabres do not emit radiation that heats matter. I'm with Bob Brown on that. The idea that the lightsabre is somehow something magical or ultra-arcane that engineers and scientists couldn't deal with it is dumb.
Its a piece of technology, nothing more, nothing less.
From the Comics there was Baron Tagge who was blinded by Vaders Lightsabre and trained himself to use one so he can use it when he got his revenge.
Then there was another character from the young Jedi Knights series (cant remember her name) who also used a lightsaber and wanted to get revenge against Han Solo for her fathers death.
so whie Lightsabers are common among Jedi they are used very rarely by non jedi (well in the Expanded Universe anyways) and the Young Jedi Knight series does describe them as being easy to build. Heck one jedi (tennel Ka) actually housed her lightsabre in the tooth of a Rancor and another (Corran Horn) housed his in the Handle of a Swoop bike.

In "the Crystal Star," Hethrir has a lightsabre that requires the Force to complete the connection so the 'sabre activates to weed out the weaker students (kids). And if you want canon evidence:
-Han Solo was very able to use Lukes lightsaber in TESB, and he is clearly not strong in the Force.
